How much clearance is needed between the outside of the bottom of the sleeves and the cases.

Hmmm...my moto has always been, "if it doesn't fit, get a bigger hammer." Should I change that?

You should leave minimum 0.25mm clearance all the way around, this is to allow for heat expansion.
