How is your impeller to wear ring distance nothing larger than a business card is spec... This will cause lots of cavitation and spin the water like a blender instead of pushing it out like an impeller.

Do you have a 440 pump or a 550? The 550 pump has through bolts that hold the entire pump section together...

"and never charge it while hooked up" thats probably why my 440 has such weak spark and barely runs now :( running the charger and trying to start it probably isn't helping either.
