Yep, cut em up to add some more padding. Make sure you're using epoxy resin.
This is not something you want to rush either dude. Getting it done by tomorrow is gonna be tight.

Thanks. Great advice. I only use epoxy. Ya, the cure time will not be my friend. I am comfortable doing the work. I needed to get a solid plan of attack. It was my intent to seal the foam behind the gunnel with its own layer of glass to try to avoid water admission in case a foothold micro cracked.

You could if you wanted to. And even though your epoxy will cure after a certain time, it won't be at its full strength.

True. But I have already cut the hull so it is being done now. I wont be able to leave for NC until after work tomorrow anyway so I get bonus cure hours beyond 24.

LOL is turfing EVER fun? Footholds got done yesterday so Saturday ride is on. I have opted to wait until after the freeride to shorten the pole. Because of the resin cure time.

So I didn't take the time to post an update before I left for the Carolina Beach Freeride. Probably because I was a sleep deprived zombie. :)

So here is the follow on info.

Be sure to check your footholds for any weakness and glass then up
WP_20141002_004.jpg

I made a template out if cardboard and marked my cuts with frog tape.
WP_20141002_006.jpg

After I cut the glass I got a thin serrated non-pointy blade and cut the foam for easier removal then pulled the foam out.

test fits are free
WP_20141002_008.jpg

die grinders do die. This one chose about 2 freakin AM to do it. But it was on the last cut. Remember the exhaust is on the right side in this area so take care and don't go too deep.
WP_20141002_009.jpg

Foam comes out in almost one piece :)
WP_20141002_010.jpg

Grinding glass be sure you have a mask.
WP_20141002_012.jpg

Be sure you have good tooth. at least some 80 grit I followed up with #36 by hand in key areas.

More next post.

Time to get the glass out. Fortunately I have it on rolls here. :)
WP_20141002_015.jpg

Now I cut the bottoms off the footholds to make them taller you can see that in the pic with the respirator in the previous post.

Now we have to strengthen the foothold on the new seam. 18-24oz with some 4oz mat is strong as hell. Be SURE you rough up the footholds inside and out with 80 or coarser grit. Give the epoxy something to hold onto.
WP_20141002_016.jpg

This is NOT 3:1 I don't remember why I took this but I did not fix it. So the mix was crazy freakin hot. :/
WP_20141002_017.jpg

I added a layer across the entire tray to add support for big air.
WP_20141003_001.jpg

Be generous with the overlap. You will clean it up after cure.
WP_20141003_002.jpg

the cloudiness is not air bubbles As you may think but the epoxy boiling because its to hot a mix. Me and the straight sander got well acquainted after this... ugh
WP_20141003_003.jpg

Cutting and shaping the plushy 26mikemike padding.
WP_20141003_004.jpg WP_20141003_005.jpg

More to follow.

I cant seem to find more in process pics. This was like night 3 on 3-4 hours sleep. Sorry. Here is the finished tray. I started on the outside dress edge and rolled the turf over the 26mm I put on the top of the rails down into the tray. I got to the footholds and I made my cuts on the inside corners. I had tape around the outside dress edge to stop the glue from getting on there.

Re-installing the dash. I will be pulling this back out as i am going to make a toehold there that has the fire extinguisher in it.

Choke froze in the carb so I removed it and installed a dual primer;

First I repaired the choke hole that was too large for the primer with 24oz weave and 9oz mat I cut in circles. I thought about a washer type deal but didn't like how it made the primer poke out more and the dash looked Sanford and son.

Repair from outside

Some sanding and boring a 3/4" hole in the new repair.

Created and installed a front foothold that can hold an extinguisher and more.

Adding overlap to the lid

Testing strap idea.

How about the extinguisher? good to go!

Closed up and ready to ride.

Pics missing are the stainless threaded inserts that I installed in the tray sides. And the 3/8" stainless bolts (4) holding the foothold in. So the foothold can be removed in case I get a wild hair and want to make changes.
