How difficult is it to mate individual carbs into a set of duals? What is the required hardware to make it happen? I'm looking at aftermarket sbn 46's for this project.

for super bn's one of the carbs will have to be slightly modifyed it consists of removing the throttle lever ,idle stop ,spring and sleve and then cutting the threaded shaft end to desired length after removing those parts place both carbs on the manifold and cut enough of the threaded end of the shaft to allow 1/8 inch clearence between the shaft ends . be sure to chamfer the sharp edges

a mikuni coupling kit MK-BN/001, is recommended to conect the to carbs together

Note; the sleve that was removed from the carb is actually a thrust spacer and must be used with the coupler . the sleve should be shortened to the correct length and placed between the end of the coupler and the seal boss (see illustration) to prevent the shaft from moving side to side ;this movment can cause damage to the throttle valve

build them. it isn't that hard. You already know how to wire up total loss. I think that has to take a lot more patience.

ive heard that when you buy a pair they are matched for each other vs putting two singles together. you never know what kind of use one carb has vs the other more wear and tear on one will make them run differently

There is nothing matching so to say other than they are both the same size and model and same run time. I purchased a set of 44's new put them together then called them a matched set.

Yes and No, If you buy 2 After market SBN Carbs they have the capability of being linked together to form a dual carb setup that will match in terms of fuel circuits etc. If you are trying to take a OEM carb off a blaster and mate it with and OEM carb off of a superjet alot of the times the internal fuel circuits are different between the 2. Manufactures such as Yamaha have spec'd many different fuel circuits over the years for different models.

I've got a single, aftermarket SBN 46 now and was thinking about buying another to make a set vs. selling my single and then buying a set. I wasn't planning on matching anything other than two identical carbs. Who sells new SBN's? Ebay has some new one's available...$279.

I think any hot products dealer can get you an sbn carb. Just go for it. You seem to know what you are doing. Two identical carbs, cut the shaft on one and couple them together. It's gotta be cheaper than buying a new set.
