How are you going to lay the glass flat over the ping pong balls?

for the build up of the tray... i wanted the tray to still be removeable in the event of a catastrophic failure. so to start i layed a sheet of glass on a piece of wax paper over a sheet of plywood. this gave me one thin layer that i 5200 down to the top of the pump cavity. this gave me an area to atach my layup to but it could still be pryed up just like the original stock tray.

next i cut strips out of the old tray and made trusses that go from the pump cavity to the step on the bondrail. the trusses will give som extra strength under the foot area and als give a starting point for the initial layup.

the start of the layup in the center of the tray was kinda tricky. i cut a sheet of glass roughly the width of the tray and only epoxied it to the dash area. i also did the same in the heel area from the underside. after it set i pulled the sheet tight to the pump area and duct taped it to hold it in place and epoxied that side. in the heel area i pulled it tight to the trusses. afterwards i epoxied the entire sheet. i timed everything to get a good chemical bond. i made sure that the first batch of epoxie was still tacky when i started the next. in the one pick i set the footholds in place to give an idea what it will look like. when i start the sides the buildup will be similar stretching from the dash area to the footholds. i started to put in the balls and was shocked at how many it has taken so far.

I heard Smurf Berry Crunch has better flotation, more strength and takes on less water than ping pong balls :cheer2:

thanks to the lovely cleveland weather being neer freezing i cant really lay much glass this weekend. WTF it was 38 degess last night at the start of the second week of may. yah i almost believe in global warming. F this area.

SAw this in person today....tubbies look amazing.....ski is gonna be light and bone dry....quality work to the next owner has no worries...
 
the weather has finally broke a bit. i finished the bottom. hopefully over the weekend i can get some work done in the tray.
