went ahead and pulled the tailpipe.
easier said than done!!
the rivets were tough!

I studied the plumbing and decided that it would be OK to the exhaust to lower the tailpipe to clear the footholds, so

because the angle of the exhaus tpipe changed, it is no longer flush on the transom.
decided to use epoxy and cloth to reshape the transom so that the outlet
will sit flush
screw holes moved too

got a little happy with a tube of 5200
sealed up the bond line and all penetrations from the tray area.
ready to reinforce the bond line, reinstall exhaust tube and start foaming!

Is it necessary to seal the bond line with 5200 if you are going to be covering the area with fibreglass reinforcement? I'm just a little curious because I think I'm going to be going through this same process in the next month with my Square. Just a "heads up", I have read that epoxy doesn't stick very well to 5200 sealant. However, I don't know from experience.

By the way, this is a great build. I appreciate the detail of all your posts and pictures. It's giving me inspiration for my SJ.

No, I am only doing the tray area to make sure that is is sealed up good.
I never want to defoam again!!!
I have heard that the epoxy doesnt stick well to 5200
but you can make a bridge across it with 3 inch cloth tape and epoxy resin.
In the engine compartment I will just use cloth an epoxy
 
I thought you were planning on reinforcing the sides in the rear as well. Just a misunderstanding on my part. But I do see how you could easily span the bond line with a piece of fibreglass tape and epoxy like you said.

Just out of curiosity, how much of the two tubes of 5200 did you use to seal it up like that? I'm wondering for myself and how much I will have to order/buy.

that was one full tube. the second tube will seal the exhaust pipe when it goes in and the engine side of the firewall
