Got her all foamed and have about 10 more minutes of sanding, then she is ready for glass! Sadly my two part foam is about two years old and only expanded half of what it should have. So used great stuff to bring up a couple low spots and make her level.

Sealed all of the lines in the tray with 5200. I like this more then epoxy because it flexes and doesn't crack and break. After the 5200 dries I pull and push on the tubes to make sure they are solid.

Foam all facing the same direction to help with drainage.

Carried away with the great stuff. 90% of it got sanded off.

Ended up with 2 sheets of pink hd foam, 2.5 pool noodles shoved into the top deck, and some chunks of the white eps hd foam. (which is way easier to sand then the pink stuff)

not sure what you had in mind for your tray rebuild but I had to make a piece for mine so I laid a large sheet of thick glass matt on a piece of plexi glass smeared with petroleum jelly for a release agent. That way you have a somewhat rigid piece to trim and lay over your foam and do all your tray layups on top of that to keep it from all sagging and the resin eating at the foam

not sure what you had in mind for your tray rebuild but I had to make a piece for mine so I laid a large sheet of thick glass matt on a piece of plexi glass smeared with petroleum jelly for a release agent. That way you have a somewhat rigid piece to trim and lay over your foam and do all your tray layups on top of that to keep it from all sagging and the resin eating at the foam

That is kind of my plan but the tray on the bob slops down. So might let it sit for a while on wax paper then try and form it to the tray before it fully cures. Or I will just lay glass over the top of the foam, I haven't decided yet. :)

I'm very disappointed to see you did all that work and then put great stuff in there. Bad foam is bad enough, but great stuff, you might as well put in scotch bright pads.

Epoxy should not damage the foam, but you will get a lot of extra weight and air if you don't seal the tray. Wax paper is a good idea. Visqueen would work too. You could also make a single thin layer of composite to build ontop of. Sandwhich a layer of glass or carbon inbetween 2 pieces of wood covered with drop plastic and set a brick on it. cut it to shape, sand the shine off of it. Just a few ideas.

And lastly what do you guys think for tray thickness? I have 4 yards of 10oz and 4 yards of 7.5oz plain weave.

"14mils thick, Volan finish. Use this fiberglass cloth when high strength parts are desired. It is popular in the construction and repair of boats. It is also, often used in fiberglass mold making. 1-2 layers of this cloth will help protect and waterproof parts"

Home Depot sells two part foam, look for it in the aisle with cement for fence posts. They're using waterproof two part foam to secure fence posts these days instead of crushed rock or cement, it's made by Sikaflex.

You can lay glass directly on the foam.

But in this picture, you have a lot of void space. The resin will run down into that void space. It'll take a lot more resin to wet out since it will run out of the fabric, and you may still end up with air in the repair. A barrier will prevent the resin from filling those void spaces. Some of those voids are pretty big, so something like visqueen will sag into the large voids and collect a lot of resin. It's understandable to do a wet layup w/o a vacuum, but you should try to avoid all that excess resin and potential air.

Putting down a barrier will prevent a lot of that.

@cookn make some good points with his plexi method. (except epoxy wont eat the foam)

You can probably get similar results buy putting down a layer of packing tape, visqueen, etc. His plexi method is sound. You layup a layer on the plexi, let it cure, trim it to the space of your tray, then layup onto that piece. It'll give you a solid surface. that sealed or mostly sealed to layup your repair on.

What I meant with the wood was the same as plexi, but some people already own wood. You can put a piece of wood down with drop plastic, layup the same layer, put a piece of plastic on it, another piece of wood, a couple of cinder blocks, and you have a makeshift compression mold for a flat piece of glass to layup your tray over. 1 piece of plexi is fine, 2 will allow you to do a compression mold, I just don't have those materials around so I mention common materials.

As for thickness, layup a test panel. I'd try to use biax in the tray, unless you are using carbon.

A way I have found to cut the panel to layup over I first did when turfing my X2. Cover the whole tray with duct tape, good overlap on each piece, nice and sturdy. Run a razor around the edge of the foam so the foam is completely covered but no tape is on the hull. Remove the tape as one big sheet. Layout this tape on your fiberglass panel you made. Trace it. Cut it out with a razor (if you need to use a jigsaw, use a fine blade, maybe even a wore out metal blade. a single layer in a compression mold is going to be so thin a jigsaw will shred it). Soften the edges. It should be a perfect fit to your tray. Scuff up the top, layup over it.

As an alternative, duct tape is sturdy enough that you can probably layup right over it if you didnt have such big voids.

Wife took the kiddo to the ocean for a 3 day weekend and I got the house to myself Friday night - Sunday.

On my way home Picked up a case of Coors and a handful of rockstars, cranked up Pandora and the fun began!

Friday night worked on her till 1:30am put on two layers of glass in the tray about 1hr between each lay. Installed the handle pool, water box and exhaust hose couple odds and ends, also cleaned the carbs and checked pop off. Carbs where off by 3psi on pop off so checked 9 different springs until I found a match! Always this stupid little crap that ends up taking your time..

woke up early pounded a rockstar and kale, spinach, chard, blueberry, tomato shake

Installed the pump and after the 4th or 5th time pulling out the pump bolts to shim it I stripped out the helicoil. Luckily or unluckily I have removed bad helicoils before so taking it out wasn't to bad.

Now with the pump in place and shimmed perfectly I hooked up the steering, water lines, and then found out that I had to remove the pump again to hook up the trim line..

Once that was done I finished glassing the tray. Total of 4 layers of 10oz and two layers of 7.5oz. After the first two layers I put a healthy amount of epoxy resin down before laying more glass to make sure she was 100% waterproof.

Got the engine in and lined up. Putting an engine in the bob is a huge pain in the ass and takes way longer then it should... that is all..

Put in the padding and got it mostly sanded.

After another 6 or so hours I finally had her finished and ready to ride. She ran F@#$@#%$ great! For about 5 minutes and then she had an air leak so I shut her down...

Brought her home for a leak down test and only holds 10psi for about 4 minutes before slowly leaking down.. Couldn't find it while the engine was in the ski so need to pull it back out and chase it down.

Still need graphics and to do something with the bottom, but that can wait till the end of the season. Right now I just want to ride.
