Not a good Idea! I had a hull that had this done and the styrofoam turned into hard little balls over time. Not quite sure how this happened but it was all bad trust me. I refoamed with regular two part foam. you can get different densities.

To avoid the distorsion when using 2part foam fill it up in stages. Stand the ski up on end and pour a little, allow to expand and shrink then carry on untill the area is fill. Done correctly this will fill all voids and maintain good adhesion to hull for strength.
I build boats for a living and the hulls distorting after foaming was a commen problem, especialy on the smaller lighter layed up hulls along with adding extra stringers this method completly eliminated the problem.

back when i built my hull i foamed the bottom deck before the 2 decks where joined and worked out good so i could inspect that all the voids where filled etc

hi how much have you widend the hull by and how much have you shortend it by? when you lived in the UK did you ski and if so where.

Hi super jet , I have shortened the lower hull by 8" at the rear and sectioned it by 4" in the centre. Also as you can see I cut it both sides length ways and widened it 0.5" at the rear each side widening to 1.5" at the front. I also added some more width by adding built in sponsons. So the engine bay area is 3.5" wider. It is only 1" wider at the rear but the bond flange is at 40 degrees from vertical so is wider for stability.

I am from the Brighton area and have skied there from 1984, I now have lived in Thailand ( Pattaya) for 3.5 years but have had a jet ski here for 8 years in Koh Samui.....The weather is great here!

beautiful work - i took on a hull making project 2 years ago... failed miserably between lack of time and no patience.

post up more pictures of the plug / mold process! curious to see.

I used a mix of micro balloons for volume and colloidal silica for thick viscosity in the resin together with two layers of 200 gram mat to do the joining.
Tomorrow will be the big weigh in for the hull without hood.
The hood was laid up and vacuumed today.

I decided to go the foam block route with drains for the lower rear and expanding foam sealed in for the upper rear for rigidity on the prototype.

Next is Ride plate mould, Footholds, Front bulkhead , Hood and a final assembly.

After a weigh of all the parts I can think of it is looking to be about on target, But I am sure there will be extra weight some where!

I used to have a crash repair business in the UK ,I sold it and am now semi retired ,
Its great having so much time to do a project ski without having to break off to go to work! I am very lucky.
I wish there were more people in Thailand interested in Jet skiing to go skiing with though!
There are some Thais with skis but I miss the mates I had back home a few years ago and the stupid things we did with skis!

I just now found this thread. Awesome work. I know you said you're semi-retired; what do you do when you aren't playing with jet skis? Looks like a miserable life..... :hitwithrock:
